Yea. As if "normal" iron is not rough enough... My rogue is in Outlands right now, and Blizzard has really screwed up the health/hit/XP/stats post MoD for Outlands. Leveling from 60-67 is no fun at all. Examples: impossible to kill the orcs in HP (Fel Spirits) until you hit level 71. The Zanga creatures - the eels in the lake and the hydras are almost impossible too. And after you spend an hour killing the Alpha Worg wolves to get their tails (dismal drop rate), your XP reward is like 9k. On the positive, if you find a treasure chest, it is often 2x the quests in the area for XP. Might be easier to just fly around looking for chests than doing actual quests.
Sorry, long way of saying, okay, can't wait to hear what Outlands is like with the hardcore rules. Right now, no fun for regular irons.

ok got to lvl 60, with absolutely no fp taken, and one portal to get to Hellfire Peninsula. On a hunter, totally doable without buying any gear. In fact I didn't see any difference from a normal iron hunter on any fight. And from that point on the only thing you can buy from vendors is a weapon, so as far as armor is concerned totally doable to get to 100 on a hunter with only gear from drops (and the pet's armor dépends on the toon's). Other classes may find it otherwise. No fp in Azeroth mostly mean that you'll spend a lot more time going from one place to another. Getting from Dustswallow marsh to Feralas, or from Winterspring to Swamp of Sorrows (thru Feralas, Ashenvale, Stonetalon Mountains, Ratchet, Booty Bay, Duskwood and Deadwind Pass) takes about 30 minutes of riding around. Mobs can easily be avoided; a few places are trickier (like Northern Barrens with high lvl Kor'kron guards) but usually nothing much to sweat about. All that riding (or running) around in Azeroth is more boring than anything, imo. Did a few things in Helfire Peninsula, with no flying (the toon haven't learned to fly yet, gonna try not to). It felt a lot like when Burning Crusade went online (flying was at 70 then). It's a good thing the Fel Reaver is a lot less stealth than when BC came out . Without flying, Outlands will mean a lot more fights to get through. I rode from the portal to Honor Hold, just to see if you could avoid using the fp, if you stay far from the road, it is quite easy to avoid all the lvl 70 elite demons Will post again when I get to 70 and head to Northrend, or die trying

Wow, I'm impressed you've got so high, nice one! I was going to give it a go when I next roll a new character, but with the amount of zonejumping I have to do now to try and have a large enough lvl gap to keep my useless blue blob alive, I don't think I have the patience for reeeaallly long journeys each time, far rather get on a fp and go read some forums Maybe I'll try it if I ever roll a hunter, they probably don't need so much level gap as my warlock does now. I still love the concept of this, just don't think I have the patience for it

forgot to say that at 60 I had 240g from loots and quests, which is enough to buy flying in Outalnds. At 62, after all the quests in Honor Hold, I have 356 g.
I sold a few things by mistake for a total of 2g 82s (there's a stat on that)
When you get to Shatter Point, it doesn't count as a 'flight path taken" in the statitics. Same for the bombing missions or when you talk to the dwarf to get to Honor Point

Hardcore is impressive. Kudos!
Outlands without flight is mostly doable, with a few otherwise avoidable mob-infested paths and a few unavailable areas. Northrend and beyond would be more restrictive without flight. Particularly storm peaks and icecrown could be done that way with effort, risk, and tedium, and I've noted the strange paths around icecrown that would allow this. Beyond that would be sporadically restrictive but mostly available.

because of the xp squish at 60, got thru the dark portal before finishing Blasted Lands. Skipped Silithus completely. So I was at the beginning of 60 when I started questing, instead of my usual 62 (with xp from flying exploration). Could prove quite tricky on some classes (Zeth'Gor and expedition armory were no walk in the park).
Did Hellfire Peinisula, Zangarmarsh, Terrokar Forest, Nagrand and dinged 70 in Blade's Edge mountain, still no flight. As expected, a lot more fights. If you were there when BC came out it will be a lot like that time

something strange happened when I hit 71. I got the achiev Into The Wild Blue YonderHowever I have not learned flight at all, and I still can't fly.... I'll probably have to learn flight to be able to lvl at some point, but I'll try to pospond it as much as possible

I died at 78, while doing a quest in Wintergard mausoleum. That quest is a pain on a hunter, a killer for almost any other class...
Northrend whitout flight is really doable. Northrend is usually easier than Outlands, and the fact that you can't fly doesn't change that. Since you can't fly, the order of quests will change if you want to minimize traveling. Since there is no vendor gear at that lvl, hardcore don't make a difference in the difficulty of any fights, but you'll have a lot more of them.
I've tried it, and went higher than I expected. However this will be my last try with no flight and no flight path. It doesn't had a lot more challenge, but mostly add a lot of traveling time
Edit: I went to Outlands and I could fly, even if I never learned flying from the flight master
